If you want to design high reliability products, improve value and margin, or create robust processes then you need to get comfortable with failure too.I started my career in a materials lab investigating failures. • Fractography• Metallography• SEM, EDS, XRD, NDEI loved the hunt enough to make the mechanics of failure my study in grad school. Afterwards, I expanded into testing, and I learned how to create the stresses that drive failures.• Mechanical• Vibratory• HALT• Thermal• Impact• Fatigue• Corrosion I saw a gap in understanding the data I generated, and I filled it by becoming a Certified Reliability Engineer. Today, I have expertise in: • Life Data and Accel. Life Data• Boundary Test and Analysis• Non-inferiority • Process Capability• Statistical Process Control (SPC)• Experimental Design (DOE)Next, I moved upstream into product design and development. I ensured that each product met customers’ expectations for performance and reliability. Through ideation, testing, and failure analysis, my teams produced performance breakthroughs. I also ensured products were ready for production (APQP) in-house or at suppliers around the world.When Milwaukee Tool suffered from a rash of operational failures during new product introduction (NPI), who did they send in? The failure guy! I led the investigations of several operations failures to find causes and the systemic changes needed (RCCA, CAPA) to survive the stress of NPI. I led the implementation of an end-to-end solution – an Operations NPI phase gate process: aligned to the Engineering PD process.Value Engineering also relies on failures. Through analysis my teams identified products, parts, or even features where the cost and the value to the customer are not aligned. How do we increase the value or reduce the cost? By pushing the design closer to the edge of failure. Lab process and staff management for the Quality Assurance Lab at the Huntley manufacturing facility and the Product R&D Lab. Managing a fulltime staff of 15 people in two locations. In the R&D lab, we are responsible for Research, Product Development Testing and Regulatory Certification Testing to bring new ideas from conception to design readiness. At the Quality Assurance Lab, we are responsible for PPAPs, incoming inspection, and testing of critical components for our manufacturing facility. We are also responsible for monthly compliance testing in accordance with regulatory requirements.In the past year, we have implemented a Lab Request system to manage the flow of work through the lab as well as a time tracking system understand resource loading for test requests and to forecast future resource demands. These systems are improving the flow of work in to and out of lab and developing our credibility in the planning of future resources.The Quality Assurance Lab has taken on a new role in the Weber organization - Software Testing. Manual Regression Testing was formerly outsourced at great cost to the company. We have successfully insourced that role in the QA lab. We are training and using members of the plant operations team to support software testing. We are saving money and improving worker productivity by flexing with the needs of production.
