•Solved clutch failure issue in Innova and Fortuner bringing down the number of defects from 7 per day to nil.•Solved brake failure issue in new Corolla bringing down the number of defects from 1 per day to nil•Installed a pokayoke tool in final line for propeller shaft bolt tightening (considered A Rank safety joint) bringing down the defect from 0.5 per month to nil.•Evaluated QA network for new corolla car and proposed a cost reduction ECI for the new Corolla, implementation of which is saving Rs.4 for every Corolla vehicle assembled.•Improved the design of door functional jig for Innova and Fortuner reducing the number of brake down issues from 1 per month to nil.•Supported production during IR issues by assembling steering post, front defogger and rear seat belt assembly.
