Primary responsibility is to monitor and optimize performance of Ammonia plant, Catalyst Replacement, and design process modifications for efficiency and safety enhancement.Major activities are- HTSC Catalyst Replacement- LTSC Catalyst Replacement & Reduction- Skimming of Secondary Reformer Catalyst- Hydraulic Analysis of BASF's aMDEA Absorber on Aspen Plus- CFD of Urea plant's 2nd Vacuum Concentrator for RCA of thickness loss- Ammonia plant front end data reconciliation on Aspen Plus using EO Solver- Catalyst activity and approach calculation models for HTSC, LTSC, and Ammonia Convertor on Aspen Plus- Turbo Machinery Performance Evaluation on Aspen Hysys- Ammonia Plant Modelling on Aspen Hysys for process optimization

Transferred to Engro Fertilizers from Engro Digital in 2019. Currently looking after Engro's 3835 MTPD Urea - III Unit as Process Engineer. Key highlights are as follows:• Urea Plant Revamp study in collaboration with SAIPEM using in-house data analysis tools for capacity enhancement.• Advance Process Controller for Urea Plant: Lead process engineer responsible for DCS process controller modifications, conducting multi discipline team FMEA along with accurate model development and tuning during commissioning phase. Project is currently in progress.• DCS Replacement Project for Urea: Worked as Lead process engineer for Urea unit with responsibility of logic evaluations and testing during SAT of the new DCS. Project is currently in progress.• DGS Modification for CO2 Compressor: Worked as Lead process engineer for CO2 Compressor's DGS system modification leading to improved reliability for the Compressor's seals• Virtual Sensors for Urea Reactor: Combined thermodynamic and operational data using Machine Learning to create Realtime Virtual Sensors for N/C Ratio, Actual Conversion & Equilibrium Conversion for all Urea Reactors at Site. Realtime indication allowed operators to optimize process parameters leading to increased efficiency• P&ID Verification of Urea Unit: Worked together with Operations for verification and correction of complete P&IDs of Urea Unit as part of site wide Safety Audit Exercise• ESD Logic Verification of Urea Unit: Worked together with Operations & Instruments for verification and correction of complete ESD system of Urea Unit as part of site wide Safety Audit Exercise• Steam Import Optimization at Urea Plant: Effective monitoring resulted in identification of steam optimization opportunity leading to savings of 75M PKR p.a.

1. Worked together with the country's leading AI experts and data scientists as a Subject Matter Expert on the development of AI based real-time process optimizer (RTO) for Engro Fertilizer's Ammonia and Urea plants. 2. Also worked together with GE on development of Performance Engine for Solar Thermal Power Plants. The activity involved preparation of calibrated models of the power plants on Ebsilon Professional and extracting various KPIs for performance monitoring & decision making.

The one-year training followed a comprehensive training plan which included a detailed study of Ammonia PFDs & P&IDs, Exxon Design Practices & Basic Practices, various design standards, and Process Safety Management. Other activities included:- Primary Reformer's Catalyst Replacement- Detailed study of Advanced Process Control Technology- Daily Monitoring of Plant Parameters- Development of MS Excel based dashboards for Plant Monitoring- Troubleshooting various issues- Preparation of various performance monitoring reports such as Turbo Machinery Performance Evaluation- Plant Modelling & Simulation on ASPEN Hysys- Participation in the biannual Technical Monitoring Program- Preparation of Process Specifications for any modificationAfter 10 Months at Ammonia-III, I was assigned to the Urea-III Plant and spent the remaining months studying the Process, PFDs, & P&IDs for Urea-III.
