In this leadership role, I directed the quality assurance function for one of the largest microelectronics manufacturing sites in the world. This included ensuring that customer requirements were met through overseeing the development of actionable manufacturing and compliance plans, and I interfaced across professional and organizational boundaries with design engineering, manufacturing engineering, sales, purchasing, customer service and production leadership. Professional areas of influence in this role included communications and negotiations with the Defense Logistics Agency (DLA), sales and quoting proposals, manufacturing problem-solving and leadership, as well as harmonization of the AS9100 quality system.

With Xylem, I defined and delivered the strategy to improve safety, quality, delivery and cost for a $220M manufacturing site, and shaped implementation of quality systems and policies across multiple global sites. I led all operational activity for quality engineering, audit, inspection, supplier quality and warranty engineering teams, and collaborated with cross-functional teams performing test correlations and reliability studies across pump and motor manufacturing sites and on critical new product launches. As well as implementing automotive industry PPAP qualification protocols, I also performed statistical analysis, business/sales forecasting and other business-sensitive analyses for corporate attorneys. My work in this role led to the reduction of defective parts delivered by 300% over a three-year period, and I achieved a 50% improvement gain and reduced warranty pay-outs by $3M over three years through implementation of a customer return, tear down, and analysis program. The role also gave me the opportunity to overhaul the dimensional metrology lab, internal quality audit system, ISO quality manual and supplier quality handbook, and I directed site implementation of the Compliant Pro QMS manufacturing system. This included installing modules for customer complaint tracking and resolution, supplier corrective action and change control.

As Director of Process Excellence, I oversaw all aspects of operational activity of the quality engineering, configuration management, process improvement and audit groups. A key component of the role was to secure new and repeat business, and I did this through collaboration with the new business development and customer care functions, and liaising directly with potential and existing clients. I was delighted to be able to achieve a range of quality system certifications, accreditations and registrations for the company, including ITAR, AS9100 and ISO13485. Through applying the DMAIC Six-Sigma approach to solve a critical manufacturing issue with a strategic business partner, I was able to deliver a $10M contract, and I also reduced the RMA rate from 2.3% to less than 0.5%. Finally, I directed the roadmap and development for corporate quality management systems, process improvements, lean-sigma project selection, and I served as the facility’s lean-sigma champion.

In this capacity, I established operations and oversaw transfer of the entire production infrastructure to expanded locations. I was particularly pleased to have been able to solve the key manufacturing issue involving delamination in the optical coupler draw process, and I played a pivotal role in optimizing efficiency, productivity and profitability by rolling out all aspects of statistical policy and application. Operationally, accountability sat with me for directing statistical engineering and reliability groups throughout establishment of the Monroe Park manufacturing facility, and this included formulating statistical methods for qualifying production equipment and measurement fixtures.

This role gave me the opportunity to resolve manufacturing problems across various product business units, by directing a range of quality methodologies and defect and variability reduction programs, including the Hoshin planning process. I also launched statistical tolerancing in optical products across the global equipment manufacturing sites, and defined processes for tracking and reporting quality and customer satisfaction metrics for all business units. A further key element of the role was to oversee the organization’s learning and development interventions for quality management, including delivering a six-sigma program that certified 12 six-sigma blackbelts and 40 greenbelts.
