Investment casting of aerospace propulsion and industrial gas turbine components.Howmet Research Center• Directed Core Development, Shell/Ceramic Development, Rapid Tooling (additive/rapid manufacture of tooling), New Product Introduction, and Core Prototyping groups for a ca. $2B business and a leader in the aerospace and power generation industries. Groups included 25 to 30 skilled Researchers, Engineers, and Technologists.• Furthered development of novel ceramic core and shell systems, as well as additive manufacturing methods for tooling, fixtures, and ceramics.• Developed multi-wall complex cooling scheme processes and cast-in film cooling capability.• Managed AFRL Advanced Manufacturing Propulsion Initiative (AMPI) and Next Generation Casting Initiative (NGCI) programs aimed at high-pressure turbine advancement.• Co-authored five U.S. Patents related to investment casting methods/products.

Howmet Casting Support • Managed Ceramic Core and Shell development.

Howmet Casting Support• Developed injection- and transfer-molded ceramic core compositions (CP1284 injected product family and CP1274P transfer product), as well as compounding and de-bindering/firing processes. • Applied "Scientific Molding" principles and implemented ceramic molding equipment/processes.• Improved setter manufacturing and firing practices.• Supported ceramic core manufacturing yield and quality improvement efforts.

• Grew Carbon Foam (CFOAM) business to nearly $10M in funding and sales, authoring successful proposals and building customer relationships.• Secured and managed several DoD-, NASA-, and DoE-funded SBIR and congressional appropriations programs, plus contracted industrial projects. • Led all R&D activities for Carbon Foam.• Authored 22 U.S. Patents related to carbon foams and their applications.• Provided carbon foam samples that were transported to the International Space Station on Space Shuttle mission STS-105 for four-year exposure (August 2001, returned August 2005).

Hot Runner Research and Development • Designed nozzles and manifolds for hot runner injection molding systems, using Unigraphics/NX 3D CAD and ANSYS finite element analysis.

Metal Matrix Composites Program• Supervised innovative team focused on continuous fiber-reinforced aluminum wire and prepreg tape/ribbon, plus pressure-casting for high-voltage power transmission, auto racing pushrods, rocket motor casings, tank-fired munitions, and other advanced composite products.• Led development and improvement of manufacturing (e.g., lay-up, pressure casting, and pultrusion) processes.

3M Center, Industrial Mineral Products Division• Led aggressive Quality Improvement and Cost Reduction (QICR) team that implemented composition and process changes at five roofing granule manufacturing facilities.• Redeveloped and implemented roofing granule coating formulations and new products.• Saved over $2M in annual raw material costs.
