PhD research carried out on the project entitled "Structural integrity assessment of cold spray additive manufactured titanium alloy Ti6Al4V", which was placed at the National Structure Integrity Research Centre (NSIRC); coordinated by TWI Ltd in collaboration with Coventry University, and sponsored by Lloyd's Register Foundation (LRF).Accomplishments:1. Optimised process parameters for cold spray (CS) deposition of Ti6Al4V alloy for repair and additive manufacturing applications.2. Performed a parametric study on the through-thickness distribution of process-induced residual stresses, measured using neutron diffraction, contour method, hole-drilling, and predictive models based on the concept of solid-mechanics.3. Developed an adhesive-free test (Collar-Pin Pull-off) method for measuring interfacial adhesion strength of high strength coatings, and performed a parametric study for CS Ti6Al4V coatings.4. Assessed structural integrity performance in terms of mechanical properties under static and fatigue loading conditions: nanoindentation, microhardness, tensile properties, high cycle fatigue (HCF), fracture toughness (K, J-integral, CTOD), and fatigue crack growth rate (FCGR).5. Studied the effect of post-deposition thermal treatments such as annealing, hot isostatic pressing (HIP), solution treatment and aging (STA) and HIP followed by STA (HIP+STA) on the microstructure and mechanical properties.6. Characterised Laser-Assisted Cold Spray (LACS) deposits in terms of deposition efficiency, surface profilometry, microhardness, phase identification, microstructure, and residual stresses.
