Completion of Phase 2 of the C.A.R.B Lightweight Vehicle Design Study in collaboration with NHTSA. Design and packaging of an entire BIW vehicle structure utilizing lightweight materials like Magnesium castings, Aluminum stampings and castings, and Composites with the ultimate goal of reducing our baseline vehicle (Toyota Venza)’s mass by 33 to 40%. Using efficient design techniques and new technologies for adhesives and bonding of dissimilar materials to create a feasible design that will pass all required FMVSS/CAE simulated crashworthiness requirements. My responsibilities included the entire front end structure, Front Suspension & Subframe, Shock Towers, Cowl, Body Closures, Complete Front & Rear Doors, Liftgate, B-Pillar Inner/Outer & Reinforcement, C and D-Pillar, Rear Header, Rear Underbody, and Bumper/Fascia integration.

Interior Trim I/P structures and finish panels for U502 (Explorer) and D258 (Taurus) Police Interceptor vehicles to replace the aging Crown Victoria. Substrate development, center stack closeout finish panels, center console valence panels, media hub and power point packaging, consoles and accessory trays.

Exterior body trim and Bumper Systems (fascia's). Redesigned the pickup box trim and spoiler for the sport version of the Ranger world truck and front fascia for the Falcon: Integrated blow-molded base trim with injection molded snap in covers and designed new support brackets, fasteners, gaskets, and assembly pins to complete the project on schedule.

Interior Trim I/P Instrument Panel finish panels and structures including: Driver side lower panel and coin box (small glove box) incorporating knee airbag, hood and fuel door handles and cables, multiple switches including power sliding door, traction control, and service reset on ’10 Sienna. Also designed center speaker cover, passenger airbag cover, defroster garnish panel, cosmetic garnish and substrate attachment areas for each on ’10 Avalon. Extensive use of Catia V5 Knowledgeware functionality: Creating Templates, PowerCopies, and UDF’s (User Defined Features) to expedite the design process. Additionally I spent many hours creating/cleaning class ‘A’ style data for approval by the design studio.

Dual roles-Providing design support/training for 21 designers and Lead Design Engineer. Solely responsible for all 5 body configurations of the ’09 Dodge Ram side curtain airbag modules maintaining as much commonality as possible, collaborating with BIW sheet metal, headliner and interior trim integration. Also design of seat thorax airbags for Ford B299/B409 dealing with seat frames, substrates and plastic injected molded components. I am credited for achievements in significant cost reducing designs and templates that are now being duplicated across many new platforms, as well as current vehicles looking for cost savings.

Responsibilities: Designing BIW sheet metal door frames for sealing systems on ‘07 Ford Edge and Lincoln MKX. Development of conical surfaces for proper door closure. Also designed plastic injection molded parts for power liftgate secondary obstacle detection system, blended corner moldings and sail panels.

Responsibilities: Complete the design of interior trim I/P glove box door for ’03 NissanPathfinder. I also performed rotation studies and handle/latch design.

Designed medium and light duty shipping trucks for Hino Motors Japan. I worked with a team of top designers to complete the entire vehicle in a short 7 months. My design projects included chassis, suspension, hood systems, castings, spindles, control arms, leaf spring brackets, motor mounts, brake forms, framing, heavy duty brackets, cross-members, mechanisms, hood prop safety latch, torsion assist cables, and shifter tower.

Entire module design of passenger restraint systems (airbags) from concept through production, including the side curtain airbag for ’02 Ford Sport Trac and knee bolster airbag in the ’02 Jaguar X-Type. Utilizing Ford C3P standards, submit designs through Metaphase to Ford and Jaguar Ltd. Constantly working with new technology: Side impact, rollover airbags and knee airbags. Actively participated in design reviews with customer and supplier engineers, designers and management. I was involved in prototyping, crash testing and development of new products. Design experience includes: Interior Trim, Steering Wheels, Class ‘A’ surfacing, passenger Airbags, Sheet Metal, BIW roof side rails, misc. Brackets and Castings.
