Responsible for process design, scale-up and pilot-scale manufacturing for thermal stabilization, coagulation and isolation of Plastics Additives products sold as fine powders.Improved coagulated emulsions by working with scientists of a major customer, developing a third-generation product that exceeded specifications for thermal stability and overall product performance.

Developed a state of the art simulator to improve product quality and drastically reduce the experimental effort to bring a product to market.Developed a state-of-the-art simulator/computer-based model, based on first-principles, for emulsion polymerization. This simulator has the potential to cut experimental efforts by 2/3.Developed a model involving complex calculations to treat molecular weight distributions, particle size distributions, coagulation, particle morphology, and multi-phase copolymerization kinetics.

New Product Development, Plastics AdditivesInvented new products, focusing on ensuring intellectual property for these products through patents. Invented and developed new polymeric additive products for PVC, both to expand the business and to defend existing business interests.Invented a new melt strength additive for polyolefins to prevent "sag" during thermoforming.Developed new additives for wood-plastic-foam composites.Secured intellectual property, with several patents pending for the product applications listed above.

Responsible for synthesis design, process development and scale-up of acrylic polymeric additives used as impact modifiers and processing aids in PVC and other plastics.Designed, developed and scaled up new products and processes; and improved productivity, lowered costs and improved quality and consistency on old products and processes. Processes our team improved resulted in about $18 MM yearly in gross profit and earned a Vice-President Award.Transferred fourteen products from old Bristol plant to the Louisville plant, ahead of schedule, reducing production costs enormously, leading to another Vice-President Award.Innovated scale-up protocols by applying modern polymerization reactor technology; in particular, computer-based reactor modeling of polymerization kinetics, heat transfer, and mixing as well as statistically-based experimental designs and (variance components) data analysis.

Designed a novel continuous emulsion polymerization process for vinyl acetate and acrylic based coatings and adhesives products with unique properties. Led efforts to design a high-pressure emulsion polymerization pilot plant.

Developed and introduced into emulsion plants a new method to measure residual monomers using on-line process gas chromatography, improving understanding of scale-up and thus product quality. Developed novel, high temperature polymerization processes for solution-based acrylic coatings. Demonstrated higher quality and improved molecular weight control.Developed new time-series-based methods for process temperature control in batch reactors. Reduced temperature variation by a factor of 4, leading to dramatic product quality improvements.

Developed and published the SCOPE model and software for emulsion polymerization kinetics.Provided support in process modeling, statistical analysis, design of experiments and computational methods for 300 scientists and engineers in process research, plastics research and plastics additives.
