•Process Engineering Lead in developing low-pressure injection method for distributed buoyancy modules; rotationally moulded plastic shells injected with syntactic foam (Epoxy Resin Matrix). Process was developed and implemented in the existing injection plant which was set up for medium pressure injection into steel moulds.•Process Engineering lead for productionisation of two-part epoxy based chemical putty for the Mining and Australian Defence industries. The project includes defining dangerous goods packaging for road, rail, sea and air freight in accordance with Transport Regulations.•Successfully implemented waste recycling system in the syntactic foam mixing plant. The recycling process eliminated 95% of chemical waste produced during syntactic foam mixing process and associated hazards, manual labour and consumables costs in treating chemical waste, resulting in annual savings of A$150,000. •Improved quality and strength of the buoyancy modules by optimising catalyst mixing homogeneity by 40%. The project involved fine tuning the automated catalyst dosing program and reconfiguration of the inline mixing pipe setup. Also gain exposure to design and plant registration processes of pressure vessels with Worksafe.•Successfully implemented hydraulic servo valves at the Ross press injection units for fine control of epoxy injection flow rates. Servo valves were also integrated into the automated injection program. This change improved the hydrostatic test result of the buoyancy modules by 33% across the entire product range. •Process Engineering lead for improving shutdown and startup procedures in the chemical mixing plant over the period 2015-2018. This was done by adjusting process parameter to keep the chemical mixing plant in idle mode whilst ensuring the chemicals are preserved for start-up. The new process eliminated emptying & flushing of the equipment and pipelines, which is a costly exercise and generates a large amount of chemical waste.
