Case Study: Incredible 59% Throughput Increase For This Modular Manufacturer

Key Structures is a young, rapidly growing modular manufacturer in Colorado. As a subsidiary of a major national homebuilder, they have high expectations to ramp up their production quickly to keep up with demand.Key joined the Lean Offsite™ program in hopes of increasing their productivity, quality, and efficiency, while establishing a more disciplined, Lean culture.We got right to work with our Lean Offsite™ system, first assessing the process, then measuring the current state, and analyzing it in detail. We then worked with their management team to establish priorities for optimization measures. In addition, we conducted a comprehensive 5S exercise to organize the workspace for maximum efficiency, and provided Lean training for their line staff and leadership team.THE RESULTSOver the course of the program (less than 90 working days), the factory was transformed. Productivity in one station improved by 87%, throughput on another station went up by 67%, and overall factory throughput increased by 59%.

Case Study: Over $17M In Annual Productivity Increases For Modular Factory Group

Modular Mobilization Coalition

Our client, a coalition of twenty-four (24) independently-owned modular factories across the United States, asked Da Vinci to evaluate their affiliate factories' operations, with an emphasis on their labor productivity and process efficiency.We spent a full week in each of six (6) factories, observing over 400 hours of production activity, interviewing 70+ employees, and capturing over 600 additional hours of factory-based construction work on video.Following the data collection phase, we analyzed hundreds of hours of video footage, using Lean Six Sigma principles of waste management and process optimization. Identifying value-added time and multiple types of non-value-added time, we developed a detailed quantitative analysis of the processes' productivity and efficiency rates.In the process of this video analysis, we developed a proprietary software tool to facilitate and streamline the data analysis and calculation.The analysis uncovered a huge and previously unknown opportunity to improve labor productivity by over 100%.THE RESULTS:Based on the Process Cycle Efficiency analysis we performed on six of our client's factories' manufacturing processes, over $17,000,000 (~$2,800,000 per factory) in annual labor productivity increases were identified.

Arbor Valley is a successful construction materials supplier based in Colorado. Although their materials business was strong, they wanted to diversify their revenues, increase their margins, and strengthen their competitive advantage.They called upon Da Vinci Consulting to help them identify and plan a path forward to these goals through a new bolt-on business model.We implemented our Engineerovation™ process to leverage data, lean process methods, and Jobs-To-Be-Done Innovation to identify, qualify and quantify their weaknesses, their customers' unmet needs, and their opportunities for adding value to the market.We then worked with them to develop an optimized solution based on the data model we had developed, and created a plan for launching and scaling the Services solution.THE RESULTS:Within 18 months of the completion of our project, Arbor Valley developed and launched a new Services solution, per our recommendations. They immediately acquired their first contract for the service, in the amount of $1,500,000. They anticipate they will be able to secure multiple similar contracts per year on an ongoing basis going forward.The ROI on the project is already 49X, and will grow exponentially with every additional contract they secure.
