Organized this new department for the company. Responsible for all environmental, safety, and health issues for VA and NJ toner manufacturing operations. Knowledge of regulations and consensus standards such as OSHA, VADEQ, EPA, NEC, NFPA, FM, ANSI, etc. Became the subject matter expert on combustible dust and dust explosion prevention/protection including knowledge of bonding and grounding, PPE, active protection systems such as Fike and Fenwall, explosion venting, and process isolation. Upgraded 1980’s equipment to meet current protection standards. Successfully navigated our first OSHA inspection and completed informal settlement conference with OSHA and had “serious” finding vacated based on my research of OSHA and NEC regulations. Wrote new procedures and upgraded old ones to current standards. Wrote training presentations and performed in person training to all levels of employees. Instituted computer based self-guided training for simple courses thereby freeing resources to focus on difficult items. Guided the company through successful ISO-14000 initial certification and surveillance audits. Responsible for facilities engineering and security for 150 acre site, four buildings, fire protection systems including two fire pumps, PIV’s, hydrants, sprinkler systems, and alarm system. Reduced facilities maintenance cost by 40% by renegotiating contracts, internalizing some work, and eliminating unnecessary work. Analyzed electric utility usage and the changed rate schedule with Virginia Power to save $150k per year. Worked closely with local first responders and insurance company to foster strong working relationships.
Director - Operations
This is a 24/7 laser/copier toner manufacturing plant. The process involves batch and continuous processes such as weighing, mixing, kneading (extruding), grinding, classification of particles, finishing, sieving, and packaging. Responsibility for all plant operations including production, planning, process engineering, maintenance, quality, and shipping, receiving and warehousing. Led the plant to three successive records for days without lost time injury. Developed the annual budget for operations and controlled spending to budget. Fixed and variable spending was in the mid seven figure range. Hired the key department managers and published goal and objectives to build a strong cohesive team. Through various capital expansions and process upgrades, increased production volume (300%), stabilized quality and yield, lowered cost (25%) and increased by-product recycling 90% to achieve 120% recycling rate and consume previously generated inventory. Interfaced with R&D to help make products more manufacturing friendly and schedule appropriate testing time for scale ups. Instituted a Key Process Indicator (KPI) system to consistently analyze factors critical to our success and make this data available to everyone on the team. Wrote procedures and guided our journey to ISO 9000 certification. For the last several years of this position, I was also directly responsible for our Organic Photoconductor plant in VA and another toner plant in MD that was purchased from a competitor.

Fully responsible for all site activities including production, process and manufacturing engineering, quality, purchasing, warehouse, and cost accounting while reporting to the off-site President. Improved manufacturing efficiency to increase capacity to record 16M disks per month. Ultimately managed the decommissioning of the facility due to product obsolescence. Managed employee morale and departure schedule. Maximized scrap value of the equipment and minimized remaining inventory value. Removed, packed, and exported requested equipment to other sites as needed.
