Since then, the company has grown to be a recognized leader in manufacturing of refractory castables, mortars, plastics, and pre-cast shapes.As the Director of Operations, I had P&L responsibility for all manufacturing, maintenance, quality, process engineering, supply chain and continuous improvement activities of the Precast Shapes & Monolithics facility in Fremont, OH. During this period of time, Wahl’s primary focus was on improving product quality and the company’s market reputation regarding product quality. To accomplish this goal, Operations launched two concurrent initiatives – implementing Lean Mfg. and overhauling the Quality Management System to be compliant to ISO 9000-2015. These efforts paid quick dividends by reducing customer complaints by 29% and scrap costs by 60% from 2014-2015. We were also successful in passing all internal quality audits using the ISO 9000-2015 standard.

Founded in 1946 and headquartered in Pittsburgh, PA, RESCO Products employs over 600 people at operating sites across North America as well as a subsidiary Resco-UK, Leicestershire, England. RESCO is a leading producer of value-added refractory solutions. Its diversity of products range from refractory raw materials to finished products used in sophisticated processes. RESCO designs and manufactures both brick and monolithic refractories in various silica, alumina, magnesite and chrome compositions for metals processing, general industry, and minerals applications.As the Operations Manager, I was responsible for all manufacturing and maintenance activities of the Precast Shapes facility in Warren, OH. During this time, RESCO had a strong focus on developing and growing their precast shapes presence, especially in the Non-Ferrous markets. Because of this, I worked very closely with the Quality and R&D groups to develop new products, the manufacturing procedures with which they were produced, and product standards by which they were judged. As a result of this effort, the Warren facility was responsible for the successful completion of the largest single precast shapes project in company history. In addition to the drive to grow, RESCO was also driving to implement Lean Mfg. elements to all of their locations, including the Warren Precast Shapes facility. We were successful in putting 5S and Lean Daily Management elements in use.

During my time at Minteq, the company undertook an all-encompassing and very aggressive Lean Mfg. implementation corporate-wide. As a result of our local efforts in this area, the Dover facility was recognized as a finalist in the annual Chairman’s Operational Excellence Award in both 2008 and 2009. A more quantitative measurement of this success could be found in a scrap cost reduction of 89%, a customer complaint reduction of 96%, and a productivity increase of 48%, from 2006 to 2009. In addition, we were able to completely change the safety culture at the Dover facility, improving the OHSA RIIR to 0 from 2006 to 2010.
