Member of the machine development team that was responsible for creating all of the calibration techniques for machines, reducing machine/machine variation, diagnosing issues with the machines/builds, and overall machine developments/improvements.  Built a statistical control system for power meter calibrations worldwide to reduce site/site build variation. Meter calibration variation reduced by up to 5%. Develop techniques and hardware to calibrate machine airflow values across the build plate. Design and execute Gauge R&R to evaluate calibration/measurement and tolerances.  Implemented beam profiling measurement technique that reduced std dev by 50%.

Led team (~7 engineers) that developed cooling hole manufacturing techniques for GE proprietary CMC parts from production of single test pieces to high rate, industrial production for GE9X engines in Asheville, NC plant. Partnered with laser machine vendor to design machines optimized for cooling hole production. Reduced cycle time by 60% with new laser parameters and machine resulting in $20 million savings in machines and equipment cost while process stability and quality remained high. Designed, tested, and built hardware/software machine modifications to be able to meet engineering requirements. Created a new to the world FHEDM (Fast Hole Electric Discharge Machining) process to adaptively drill cooling holes on high pressure turbine nozzles.  Designed and conducted DOEs for process optimization (EDM, laser shaping, and laser drilling parameters). Cycle time improvements up to 50% without sacrificing quality.  Conducted cross functional reviews with engineering, quality, and operations to ensure parts were manufacturable and delivery targets were achievable. Leveraged previous experience with heat transfer and aerodynamics to ensure design intent was maintained. Developed new applications for laser ablation shaping outside of cooling hole manufacturing. Implemented a process for seal slot creation on low volume parts where standard vendor was quoting $250k for the engine set. Internally developed process cost was less than $10k. Automated cooling hole ablation post processing from ~1hr to <5 minutes using Python and other tools. Process utilized greater than 15 times per week on average. Earned 2 patents (laser ablation feature slot building techniques and EDM grounding), under internal review with GE legal.

Designed and built EDM fixtures through collaboration with internal and external tooling shops.  Designed and conducted EDM parameter DOE to optimize seal slot creation. Designed system to EDM multiple seal slots at once to reduce cycle time by ~30%. Utilized machine shop to build/assemble fixtures to execute “walk in” work
