Here is another example.Solutia’s 2-Step BCF Yield Bulk and PDL Variation Reduction Team (Greenwood, S.C.) 2007Business Case: 2-Step BCF represented a key ~120 million lbs annual market for Solutia, and yarn quality (bulk/dye streaking) remained an issue at its largest carpet yarn customer. As a consequence, Solutia was perceived to have inferior BCF yarn quality relative to Invista, the market leader. Route: (1) form a team whose goal was to reduce both yarn bulk and dye variance by 44%; (2) conduct a brainstorming session to identify and rank order opportunities for variance reduction; (3) meet monthly to monitor the implementation strategy.• Identified 122 potential root causes and championed 25 of them;• Reduced bulk and dye variation by 44% and identified major process causes: bulk (spun yarn package gradient) and dye (process excursions in multi-position processes);• Introduced a positional audit strategy to ensure proper process conditions were maintained;• Implemented positional variation control strategies for this multi-positional process.Specialties: Developed a process improvement strategy utilizing directed brainstorming, root-cause championing, process optimization, measurement system validation. Without saying what it was, business was at risk (on the 100 million annual pounds plus scale) and discovery science had to take place quickly. Meeting daily and running designed experiments (DOEs) on large commercial equipment, within one month we had found the two levers… Show more During August and September of 2009, I was hired to lead a team, consisting of scientists (5 Fellows) and operations specialists, whose job it was to improve the performance of a specific group of nylon polymer resins. Without saying what it was, business was at risk (on the 100 million annual pounds plus scale) and discovery science had to take place quickly. Meeting daily and running designed experiments (DOEs) on large commercial equipment, within one month we had found the two levers which drove the property of interest, as well as undertaken mechanistic studies--all without creating one pound of off-grade material. Final report issued on 9/9/09: V2 Flammability Improvement Team's Approaches and Results.Based on the results of this team (the eighth I've led in the past four years), Ascend has decided to continue employing me to lead/consult with a number of their other performance-based teams.
