During my internship at Fatima Fertilizer Company Limited, I analyzed every process and area of the plant and learned how the production of Fatima Fertilizer products (Urea, Calcium Ammonium Nitrate, Nitro Phosphate and Ammonium Nitrate) took place using process and mass flow diagrams.During my work there I observed and found that the flow rate of hard gases required in the mill was less than the blower impeller (G-1402) was providing and the vibration of the blower impeller was also increased. So upon inspection, it was found that the blower impeller of the Lime Grinding Unit (LGU) was damaged.I then worked on the blower impeller and did its root cause analysis. I analyzed the whole process of LGU and found out why the blower impeller was damaged.Upon inspection, it was found that the blower impeller veins/blades were damaged. Also, there was a hole in the cyclone's body. Due to this hole the hard gases and material were unable to separate and dust (SiO₂) from outside also mixed with hard gases and went to the blower and damaged it. This hole in the cyclone was then closed by the HARDOX plate. It was observed that the percentage of dust (Silica) in the material (Lime) before hole closing was 10-12% and after hole closing was 2-3% which was acceptable.The closed blower impeller failed because the material struck the impeller vanes/blades and damaged them because the material along with sand had more strength than the blower. Therefore HARDOX plate was used to increase the strength of the blower.It was also observed that the classifier fan speed was 250 RPM (therefore large material easily passed and went to cyclone and didn’t separate and damage the blower) but after inspection as improvement, the speed was set to 400 RPM so that only small (properly crushed) material can pass through so that no damage occurs to the blower.After following all these steps successfully the blower impeller functioned 100% properly under operating conditions.

Below is the detail of what I have learned by being part of the workshops: • Spring shopLong steel bars are heated and rolled and springs are made.• Foundry shopIn the foundry shop, all locomotives of train including axle, wheel, piston, connecting rod, brakes, seats, valves, crankshaft and camshaft are made using the casting process.• Machine shopIn the machine shop, all the locomotives made in the foundry shop are machined and all necessary machining operations are performed on them like Facing, Tuning, Grinding, Drilling, Boring, Knurling and Threading using a Lathe Machine to get required dimensioned components.• Paint shopAll locomotive parts are painted by using gas paint which includes a mixture of propane and butane called Propellants.• Lifting shopWhen all locomotives are manufactured they are put into their place. All locomotives which should be placed inside the train are placed. e.g. seats are placed and welded inside the wagon which is also called a train body.First wheels are joined by an axle and those wheels are placed onto the railway track. On wheel frame is placed and on it the wagon (upper portion of the train) is lifted and put onto the frame and all parts frame, wheel and train body are assembled.While enhancing my practical knowledge I observed disordered tools and messy workplaces so I implemented the 7S Technique. I implemented my theoretical knowledge into practical scenarios by introducing the Lean Manufacturing Technique at Pakistan Railways which not only smoothed the manufacturing processes themselves but also improved production, quality and profit by 10%.

During my internship at Pakistan State Oil, the problem was that during the decantation of fuel from a tank lorry to an underground storage tank the fuel was lost. So to remove this problem I researched and came up with the idea of a Vapor Recovery System (VRS). This idea was proposed, presented and selected. I then designed 2 Vapor Recovery Systems (Natural and Forced).Natural Vapor Recovery System• During decanting, fumes are produced due to evaporation, causing various environmental hazards.• VRS is installed by introducing an extra pipe connecting the underground storage tank to the tank lorry.• The rate of evaporation will decrease eventually in the tank lorry.• Fumes coming back will assist in the decanting of fuel.Forced Vapor Recovery System• VRS is installed by introducing an extra pipe and chiller on the vent pipe.• This will help the fumes to liquefy after passing through the chiller.• A breather valve is installed on the vent pipe to breathe out extra high-pressure vapors.• The liquid will flow back to the storage tank through the second pipe.The fuel in the tank lorry was 300 liters. While decanting of fuel from the tank lorry to the underground storage tank the fuel that came to the underground storage tank was 200 liters. After the installation of any of the two Vapor Recovery Systems the fuel that came to the underground storage tank was 220 liters. So the product gain was 20 liters.Vapor Recovery Systems installation• Overcame financial loss (Gasoline vapors recovered as a fuel).• Minimized environmental footprint.• Prevented fire hazard.
