Developing the next generation of small zero emission vehicles

Developing physical products that stand out from the mass of commodity items that surround us is difficult. Creating and developing innovative ideas takes both time and inspiration yet there are paths that have been proven to be successful time after time.Once the idea is formed then there are many pitfalls through the development process that need to be avoided to get to manufacture. Cost, quality, performance, industrial design and the right manufacturing partners can all present issues if not considered during development.To maintain the direction and speed teams need to be structured to ensure that all the right skills are available, whether internal or outsourced, and the team must be able to communicate effectively.Sam Bernard has navigated these paths many times over a 25 year career as Global Product Development Director at Dyson where he latterly was responsible for the haircare portfolio; and as CTO at Pure Electric setting up the engineering team and delivering innovative e-scooters to market. He has setup 52 Degrees North in order to provide support to companies who want to make products that they can be proud of.

Pure Electric is a fast growing e-scooter company, designing in the UK, manufacturing in China and retailing in France, Spain and Belgium. It's third generation of products, 'Pure Advance', has recently been launched re-inventing the e-scooter concept with safety and usability at their heart.I started the Research, Design and Development team in 2020, building capability in Mechanical Design, Industrial Design, Electronics, Quality, Procurement and Program Management. Manufacturing, Supply Chain and Tooling is performed in China under our supervision through Contract Manufacturers. We have designed three generations of e-scooters which have won acclaim from riders and media reviews for their excellent performance (T3: Best Electric Scooter 2022). The most recent product has a novel format in both its riding format and how it can be folded away when not in use. The emerging micro-mobility category has enormous scope for disruptive technologies to radically enhance the user experience, Pure Electric is one of the few companies being truly innovative in this emerging market.

I helped the company develop for 17 years from a largely UK based business into one that designs, manufactures and sells internationally.Responsible for the strategy and the delivery of the Dyson product portfolios: Haircare (Supersonic hairdryer, AirWrap styler, Corrale straightener) 2019 - 2020 Environmental Control (Purifiers, fans, heaters, humidifiers) 2017 - 2019 Hand-dryers and Lighting 2016 - 2017 Corded Vacuum Cleaners 2015 - 2016 Key Responsibilities:• Creation, growth and leadership of large (>250) skilled engineering teams in UK, Malaysia and Singapore.• End to end development of products delivering to market launch deadlines with world beating specifications, and demanding product cost.• Creation of category business strategies for presentation to the board.• Responsibility for significant OPEX and CAPEX budgets for product development and manufacture• Accountability for category global sales targets.• Accountability for product quality, affected through continuous improvement post start of production.• Coordination with manufacturing and logistics to ensure product supply met market demand.Key achievements:• Delivered multiple complex products per year to market including: Corrale cordless hair straightener, connected heater purifiers and purifier fans including new format PureCoolMe, CuBeam and Lightcycle lights, Big Ball cylinder vacuum cleaner and many evolution products.• Creation of new personal lighting category, incorporating Jake Dyson Lighting into Dyson.• Concurrently replaced entire EU vacuum cleaner range to comply with new energy label regulations.

Lead the development of technologies which are at the heart of all Dyson products, from concept through to proof of performance in a product package. Innovations delivered in the fields of fluid dynamics (high and low pressure flow), acoustics, mechanical engineering, thermodynamics (heating & cooling), chemistry and product mechanistics.• Leadership of over 100 scientists and engineers over multiple disciplines• Responsible for multi-million pound research collaborations with 30 academic institutions• Implemented TRL milestone process, sharepoint file management, and the use of principle engineers.

Responsible for the development of the second generation of Dyson airblades, including the airblade tap and the V-Blade, and an upgrade to the dyson ‘classic’ hands in model. This was done leading design and engineering teams in the UK and Singapore. Created a platform design by integrating a new Dyson motor and Helmholtz acoustic dampening system which reduced both design and capital costs over all the projects.Introduced manufacturing techniques new to Dyson (metal laser welding and cutting)

Responsible for the teams developing all cyclones, filters, air multipliers (for dyson fans) and air knifes (for hand dryers). Running design reviews and FMEAs to ensure that each assembly integrated into the product.Also re-formed the test department in the UK, after the function had previously been moved to SEA. Recruiting internally and externally, building test labs, and setting working practices.

Dyson expanded into China with a Design and Development facility in Guangzhou. Here I set up and managed the Technology and Test Department for the China operation. Starting with just two expats I built a 50+ team working on five projects over three sites. Electronics included internal HW and SW design, plus outsourcing some projects through a company based in India, with a representative integrated into the team. Mechanical systems included transmission, FEA internally, plus the design and build of a bespoke motor solution using a local motors company. The test team was capable of electronical and mechanical validation, approvals and product performance.To enable this we had to specify and build all the labs required, I also worked with architects to design the main design centre building.After this two year crash course I still have conversational level Mandarin.
