My first project in the Hot Mill was scalping Novelis Fusion ingots. Fusion is a technology that enables multiple alloys to be cast in layers in a single ingot. The scalping process is critical in establishing the correct ratio of outer layer thickness to core thickness. I worked with the Automation department to fine-tune the calculation that determines the scalp depth in order to improve product consistency and first pass yield. From there I moved to developing preheat and rolling practices for new products, as well as adjusting existing practices to reduce energy consumption, improve product and process consistency and improve first pass yield.

I transferred to the Alcan: Oswego Works plant as a Cold Mill Process Engineer, where I was responsible for Finishing Process Control. At the time, Alcan had three slitting lines, where the rolled aluminum sheet is cut to customer-specified width and length, and in the case of can-body stock, a prelube (oil) is applied. During that time, I was part of a team that increased the line speed of our newest slitter from 4500fpm to 5500fpm, and reduced prelube waste by approximately 10%. [Alcan spun off its rolled products division into a new, independent company named Novelis in 2005, hence the dual company name.]

My first position with Alcan was Casthouse Process Engineer, where I was primarily responsible for billet casting and then molten metal treatment (MMT). I led the development of casting practices for two new Wagstaff Airslip casting tables and implemented preventive maintenance programs for their upkeep. On the MMT side, I was the lead process engineer on the project to replace our original Alcoa 528 filter boxes with Alcan Compact Degassers and ceramic foam filters (CFFs). I worked with Selee Corporation to commission their High Velocity Burners, used to preheat the CFFs.
