The plant planed to double the amount of mixers to meet current requirements plus projected 5 year growth. The estimated cost to implement was $15-20M. To reduce or prevent these costs, analyses were performed on the equipment's processes and cycles. A core part of the mixer's production cycle involved intensive cleaning cycles that occupied about 2/3 of the mixers' time. It was determined that through implementation of an external cleaning station we would be able to free up 90% of the mixers cleaning / changeover downtime. Costs for the separate cleaning station were estimated as less than $100K. Project - WIP Material Freezer Storage RevampResults - Increased Storage Capacity by 3X & Reduced >15 hours per week of Material Handling Labor Description - In a composite production facility, WIP material was stored in an industrial freezer. The freezer was overloaded; racking was full and rows of pallets blocked access to all material but the front pallet. Each part could be needed at any time which led to pulling pallets out of the freezer until the needed part could be accessed. This spiked material handling labor and left material out of the freezer which led to increased quality issues. It was determined that through the implementation of a pallet-less storage system, the freezer would be able to triple its capacity. Implementation only required replacing the existing pallet racks and material handling equipment. This solution provided 100% "Single Touch" access to all existing material with enough space to accommodate the projected 5 year growth.
