Design Engineer Ii (Product Development)

Mechanical Design Engineer
● Design responsibilities include creating 3D models, 2D drawings and generating bill-of-materials for complex trailer assemblies (contains 1,000+ components) using Creo Parametric. ● Creating new design proposals and custom-engineered solutions based on customers’ requirements.● Performing structural calculations (Load, Deflection, Stress Analysis etc.) and dimensional analysis to validate new products or applications.● Applying knowledge of steel and aluminum material selection, aluminum extrusions, sheet metal operations (bending, shearing, punching, etc.) various machining processes (waterjet cutting, milling, lathe turning, etc.) and fabrication and assembly techniques (welding, riveting, fastened joints, etc.) while designing products or applications.● Selecting various components such as suspension system, gear-boxes, screw jacks, bearings, servo motors, locks, generator, air conditioner, etc. for new system design.● Assisting production personnel on various manufacturing challenges, product fabrication and assembly issues relating to design, process, or material quality.● Evaluating engineering change requests (ECRs) and taking actions to resolve issues using creative problem solving, with failure analysis and root cause investigation.● Supporting continuous improvement by focusing on Design for Manufacturing (DFM) and Design for Assembly (DFA).● Coordinating with Manufacturing Engineering to determine feasibility/tooling requirements for new designs.● Communicating with the purchasing department to order required materials in a timely manner and to reduce potential excess and obsolete material.
Design Engineer
• Designed a new clutch for one of the renowned OEMs; optimized its design by providing lugs instead of rivets to hold the diaphragm spring and hence reduced the number of parts. Performed FEA for analyzing stress patterns and subsequent design modification.• Coordinated in establishing a comprehensive design methodology for diaphragm springs for in-house production which were previously outsourced. Programmed a small script in MathCAD to study the behavior of diaphragm springs under various influencing parameters.• Patent was filed for a new retainer plate design to which I contributed.• Designed a casting variant of a 380mm diameter clutch cover, which is compatible with diaphragm springs and hence replaced the previously used coil spring models.• Coordinated in performing an NVH field testing on a truck transmission system for a newly designed clutch. Acquired vibration data using Prosig P8000 Noise & Vibration Measurement System; Processed the data in DATS NVH analysis software to analyze angular speed and modal frequency.• Collaborated in various cross-functional project teams to look after the development of new products. • Created various conceptual 3D models, prepared part and assembly drawings, revised BOMs, performed DFA, DFM and DFMEA, developed prototypes, designed test fixtures and trained lab workers for several testing machines.• Applied engineering principles and various analysis tools to develop test plans/procedures required to test newly designed products.• Analyzed testing data using MS Office Excel to present weekly statistical report and highlight new issues.• Performed a root cause analysis to solve a problem of low clamp load in a twin clutch assembly.• Implemented a KAIZEN which resulted in over $16,000 yearly savings by reducing the waste. Proposed a way to manufacture lever from scrap generated after blanking.
