    Performed Finite Element Analysis (FEA) for factory components including; castings (weld gun bodies), forgings (weld gun cap adapters), machined components (transfer system links, clamps), and assembled structures (robot balconies, fixtures, part carriers, tooling gates). Developed equations that predicted stress values for the two most common weld gun types (54 specific castings) by utilizing knowledge based engineering techniques. Incorporated the formulas into a program and successfully implemented the program’s use in the design departments. For common castings stress values were determined in five minutes by the designers rather than in 24 hours by an engineer.Assisted a design group building a new transfer system concept for DaimlerChrysler. Involved from the initial design stages through prototype testing, suggested improvements to meet DaimlerChrysler’s stringent deflection requirements. Initial test results of the now operating prototype have been within 6% of predictions.Analyzed then modified an older weld gun casting that had been experiencing frequent failures. Showed that the stress levels were 2.75 times higher than Ford requirements. Redesigned the casting to meet requirements. Developed a program to determine the size and operating pressure needed for hydraulic cylinders on multi-link lifter mechanisms. Analyzed components under cyclic loads and determined fatigue effects. Modified many of the components to last the expected life of the mechanism.Designed components and structures to avoid vibration problems.
