My clients were iron ore, gold and base metal miners, and I enjoyed visiting large and small mines (and a few quarries) in Australia and Canada.

Prepared complete tenders for equipment sales valued up to $10 million and coordinated tenders across product lines (vibrating and bulk handling equipment).Trained and advised customers including Tier 1 mining companies and consulting engineers (and colleagues) in minerals process planning, process optimisation and maximising equipment efficiencies.

Designed and implemented continuous improvements to the transformer manufacturing plant including major equipment assessment and selection, project management of plant changes and designing the complex process layout for a complete new factory. This included visiting two company factories in China, two in India, and one each in Vietnam, Turkey and Poland, and several huge factories (automobiles and white goods) in the same locations.Led projects to optimise production efficiency using Operational Excellence, Lean Production, 5S, benchmarking, Six Sigma and TQM techniques. Responsibilities included project management, staff training and engagement, reporting financial and other KPIs and representing management in EBA negotiations. This was great application of Work Design, my favourite undergraduate unit.

Led a team of designers (three direct reports) developing new designs, standardising products and processes, and completing multiple simultaneous projects to the business schedule. Product design work included a visit to the company's engineering Center of Excellence in Finland, and the associated factory.Controlled the issue and currency of technical documentation (drawings and bills of material) to our factory, suppliers and customers. This was software driven and I spent some time at the software engineering center in Italy.Engaged global product managers, local factory management and critical suppliers in cost reduction projects through design and process improvements.

Improved and maintained the Quality Assurance systems in the offices and factory to ISO9001, including performance of internal audits and passing of external audits with 100% success rate. I was the Management Representative for Quality for the Western Australian branch under ISO9001, and also got heavily involved in the parallel Environmental Management System.Ensured Quality Assurance involvement in Enterprise Resource Planning system migration to SAP and shifting our fabrication shop from in-house to outsourced.One long study was an investigation into the reasons for weld cracking in our oil-filled steel tanks, which was a welcome use of the expertise in metal fatigue I developed writing my thesis a couple of years earlier. We found many reasons and were pretty successful in addressing them and fixing the problem.

Improved quality in manufacture and administration, through statistical techniques, engineering and audit of work procedures.One responsibility was conducting lightning impulse tests on prototype transformers, which included zapping them with 132kV. Learning to do that was nervous enough (the spark sometimes jumped unpredictably, with a flash and a whipcrack sound, and a puff of smoke when something went wrong) but teaching others to do it was even more thrilling.

Worked on a range of small but real mechanical engineering projects, including a few built or installed while I was there. The plant is one of the largest alumina refineries in the world. Bicycles were provided to get around, and you could orient yourself by the colour of the dust: red for bauxite, white for alumina. Safety was paramount as pressurised hot acid was integral to the process.
