    The organization represents more than 100 cement plants in India and functions as a nodal industry body for interfacing with Government and other bodies for policy and regulatory matters. With energy conservation act in 2001 and setup of BEE in 2002, the industry became conscious of the need to conserve energy. Energy benchmarking project was conceptualized when BEE mandated the declaration of specific energy consumption for Cement production. The Benchmarking exercise was aimed at periodic comparison of specific energy consumption (section wise) among the member companies of CMA so that the better performing plants could motivate others to reduce the energy consumption. Was involved in this project from conceptualization till the end in which first an offline software was developed followed by an online platform. The following were the main activities:• Conceptualization of the methodology of energy benchmarking and its approval by the industry.• Conducting a Baseline study of energy consumption in various sections of cement plants like Crusher, raw Meal, Kiln, Coal mill, Grinding etc.• Defining the Qualitative and quantitative indicators for Benchmarking and fixing the data required to compute these indicators.• Designing the Questionnaire to collect the required data. Superfluous data was collected for cross checking • Applying suitable statistical techniques to classify the plants in various performance categories• For the sake of Apple to Apple comparison the equipment in various sections were classified in Peer groups as per vintage and technologies. • Offline Software development – The initially developed software was offline wherein the data was collected through emails and fed by the operator in the system. Also the reports were made available to the members by mail.• Online platform development – In this platform the members could feed the data directly into the platform by logging in and could also view and download the reports and rankings.

Development of a mini ERPIn an age when ERPs and the integrated software for different departments were not so popular, stand alone solutions had been deployed thus far in various departments. For the first time, an integrated approach was conceptualized for the development of a mini ERP. A complete system study, documentation and re-engineering of processes was done and then the development was undertaken. The resulting mini ERP covered the following departments:• Contracts division• Design Department• Procurement• Production, Planning and Control• Stores and Inventory• MIS for top managementInterface was also developed from this software for data exchange with the bought-out Finance and accounting software. Also the data was exchanged to the drawing software that had the graphic database.2. Drawing process automationDrawing process automation was required for the two project divisions i.e. Control panel division and Busbar divisions where drawings like SLD (Single Line Diagram) and GA (General Arrangement) drawings are to be created for specific requirements of each project. The objective was time saving. This automation was achieved by creating a graphic database and interlinking it with the standard database that had the BOQ and other project details. A layer above these two databases was programmed to read the project data from the standard database and would pull the corresponding graphic elements from the graphic database and would arrange them as per the design algorithms to prepare a drawing which could be fine tuned by the user. This saved around 80% of the time as the user just needed to review and fine tune the automatically generated drawing.

Any simulation program would graphically map the position of different components of the system and move them as per the site requirements to check for physical interference. This helped the company in avoiding many costly mistakes.2. Simulation at Tender stageBefore quoting for conveyor systems the company had to fix the number of components required for meeting the tender specifications. Optimizing the number of components (especially the expensive components) would make the company more competitive.Simulation programs were developed (for example a paint shop conveyor system simulation) for doing this optimization in various tenders. The simulation program will take the tender requirements as inputs and simulate the entire production scenario with different number of components and it was possible to choose the minimum / optimum number of components thus making the company more competitive. This contributed in winning many important tenders.3. System analysis and software developmentThe first software was developed for integrated working of Design, purchase and production planning.The second software developed was for vendor management that kept track of material going to various vendors for job work.The third software developed was the site management software that kept a track of the resources deployed at all the active sites.

This saved the development drawing time by 90%.Routing software: This software optimized the quantity of gas consumed for a CNC gas cutting machine. The inputs were the drawings of various components to be cut from the sheet and the software calculated the route of the torch that consumed minimum gas for cutting those components. A 25% gas saving was achieved in transformer division of the company.Punch and Die Design software: This software had the capability of designing the punch and the die required based on the drawing of the sheet metal component to be produced. The software read the component drawing and applied standard clearances and design formulations to arrive at the design of both the Punch and the Die.Power Loom Card software - An automation system for Powered Loom industry at Panipat. The looms used punch cards for guiding the needles that lift threads in the machine during the weaving process. The pattern of lifting created different designs on cloths. The software scanned the design pattern to be created on cloth and gave the pattern of Punch Cards.Nesting Software - The software was created for sheet metal industry and optimized the sheet metal based on the shapes to be cut from it. The inputs were the shape(s) to be cut out of a sheet and the size of the raw material (sheets) available with the company. It then recommended the orientation of individual shapes / group of shapes that gave the minimum wastage.
