About Caleb Andrews

I'm an additive manufacturing expert, dedicated researcher, startup (co)founder, union organizer, consultant, continuous learner, and a washed up triathlete. I use 3D printing to manufacture topologically optimized carbon fiber composites. I have a PhD in materials science with experience in the orthopaedics and aerospace industries: my thesis focusing on metallurgy, additive manufacturing, data science, and electron microscopy. Additive manufacturing (AM) is a transformative piece of technology that could enable hosts of new designs and devices previously impossible to manufacture while getting the tools of engineering and manufacturing into more and more hands, and a field I am truly excited to help advance and grow. I want to continue to develop advanced manufacturing systems, enable a more connected manufacturing economy that works for all, and develop AM solutions for all industries.

    I am developing carbon fiber reinforced polymer composites (CFRPs) and sandwich composite structures using additive technologies. The last two years of my thesis work involved the optimization of powder bed fusion processes in topologically optimized metallic lattices. While metals have a range of applications and I love metallurgy, I thought that polymer composites would offer greater flexibility to experiment with topologies while delivering lighter weight parts in industries where weight is king and performance-per-gram matters most.I believe I can achieve superior mechanical properties over existing CRFPs while offering greater design freedom, replacing complex lay-up processes.     Working under an academic cooperation program that started from a MaCI project at Lawrence Livermore, my thesis research work focused on the process-property control of laser powder bed fusion (L-PBF) additive manufacturing (AM). My focus was developing more tunable and robust architected lattice materials in Ni- and Ti-based alloy systems. By studying the melt environment of powder bed fusion (both laser and electron) with a variety of microscopy tools, a solidification profile of how best to process any given metal part can be understood. In doing so, we developed a digital twin reconstruction of the PBF-LB manufacturing process and are able to utilize this to shape the AM process in real time.Contributed to proposal writing, project management, and research on an ARPA-E program aimed at developing AM motor components using novel, rare-earth free, material systems. Utilizing both NiZnCu-ferrites and amorphous FeB nanoparticles to develop and advance the AM of magnetic materials, my research utilized PBF-LB and DED to study process-property impacts on the microstructure.Designed and saw out several experiments studying how the AM processing conditions can shape or tune the mechanical properties of AM parts using both experiment and simulation for both structural and magnetic materials; using microscopy, in-situ analysis, and developed Python/MATLAB code for data analysis and simulation refinement.Developed machine learning algorithms using TensorFlow to denoise and enhance high resolution electron backscattering diffraction (HR-EBSD) characterization, enabling the multiscale analysis of absolute residual strains.I have served as a consulting engineer for materials forensics and aerospace fault determination projects, finding and reporting in-depth the root causes of disasters and manufacturing issues.

    Developed computer vision models to analyze the evolution of AM melt pools using synchrotron X-ray characterization.Worked to link time resolved X-ray data to physical L-PBF process parameters (laser power, speed), understanding the links between melt properties, melt geometry, and resultant microstructure.Paired with HR-EBSD analysis, showed that meltpool scale changes of processing conditions could control material properties through microstructural engineering.
