Advanced Manufacturing Engineer

Vandalia, Ohio

● Design, build, and implementation of a lean solenoid production cell for a major automotive customer. This included team development and leadership, customer interface, flow diagrams, PFMEA, error proofing, tool and station design, station panel build and wiring, leading to a flawless execution, on time, and within budget. Continually used Minitab to drive improvements and maintain a high Cpk on specific processes.● Team leader in the upgrade of a manufacturing cell destined for Mexico. The product was designed by a team in Germany, and the United Kingdom. The process was developed, built, and qualified locally, and then installed in the Mexican facility. This involved the directing and coordination of Mexican and local Engineers, College Interns, Technicians, Tool and Die, Product Engineers, and Managers.● Supervised and mentored most of the College Interns.● Given a limited budget and timeline, electrically designed and built several stations/machines for a low volume, new product. During this time, Controls Engineers were not available to do this work. Continued to improve by combining several screw operations into one station by investigating and programming a precision fastening screw driver.● Self-taught on the use and programming of various electrical devices, including Keyence High Speed Optical Micrometers, Keyence IV3 Vision sensors with AI, Precision Fastening/Screwdrivers, etc

Sep 2014 - Oct 2023

Senior Manufacturing Engineer

Vandalia, Ohio

• Manufacturing and Maintenance support• Continuous improvement and error proofing of the flame braze and leak test cells• Installation and qualification of new flame braze and leak test cells for new customers• Installation, qualification, and enhancements of a helium reclaim system• Special assignment to assist our Mexican facility on a difficult, new model start of production, concentrating on the flame braze and helium leak test

Jul 2011 - Sep 2014

Senior Manufacturing Engineer

Juarez, Mexico

• Specified, developed, installed, and qualified vacuum decay gross leak test, manifold separator leak test, and final cumulative helium leak test equipment for the commercial air conditioning micro channel condensers in the Delphi Juarez, Mexico facility. Developed the Bill of Process equipment for each.• Assisted the automotive compressor, evaporator, condenser and radiator manufacturing teams in solving and correcting various helium leak test problems, and improving their current leak test process• Leading the Delphi Thermal Leak test team that is tasked with developing common leak testing processes throughout the company. Team members in Mexico, Lockport, Auburn Hills and Poland meet to discuss and evaluate new testing ideas and experiments, as well as share ideas and solicit feedback on various problems.• Supporting the Engineers in India on the installation and de-bug of their leak test equipment. Trained the local Indian Engineers extensively at their site, improved their machine cycle time dramatically• Developed testing algorithm to leak test a unique heat exchanger which is a combination oil cooler and radiator, which requires two distinct test pressures and leak rates in a test chamber during one cycle on the two heat exchangers. These heat exchangers are bonded together in one unit.• Developed a vacuum test method of error proofing the leak testing of a dual circuit condenser separators, and the proper test hose connections.

Jul 2006 - Jul 2011

Senior Manufacturing Engineer

Lockport, Ny

• Developed, installed, programmed and qualified the error proofing system to prevent shipment of defective automotive evaporators at the final leak test station• Developed, installed, programmed and qualified an error proofing system to prevent improper assembly of the TXV onto the evaporator, prior to final leak test.• Supported and improved the pipe to block induction braze process and uptime using proven problem solving techniques.• Developed a unique helium leak test for a new product line (electronics cooling) in our Juarez, Mexico facility.• Reduced evaporator false leak test rejects, improved helium leak test uptime through equipment updates, planned and preventative maintenance, and the training of support personnel.• Reprogrammed and configured evaporator leak test machines to run 100% nitrogen proof test first, then the helium leak test, as opposed to using the then current mixed tracer gas as a proof and leak test medium. Minimal cycle time impact, allowed evaporators to run tighter leak rates for the new refrigerants.• Developed installation and validation plan for a new process, the electrostatic flux application system, thermal degrease, and aluminum radiator braze furnace. This process was new to Delphi, and required extensive qualification and de-bug.• Developed and implemented initiatives that improved the quality of product run through the E-Flux and thermal degrease process.• Implemented initiatives to simplify changeover process for E-flux application. This involved using light screens to identify the product and automatically adjust the flux spray pattern• My extensive core builder and leak test experience was utilized for a short term assignment in the Tuscaloosa, Alabama Delphi Thermal facility on a difficult large volume radiator and condenser start of production.
