Manufacturing Engineer
Four six-month placements1. Strategic Research Centre, Shape Memory Alloy (SMA) ProjectResearched a nickel-titanium material SMA to understand the suitability of a new actuator concept for serrated nozzles on the engine casing. Included 3D design and performing FEA and stress analysis on the new SMA actuator in CADDS, Pro/Engineer & Pro/Mechanica. Once researched, I created a small prototype to show the concept in action that worked as simulated. This new concept could save weight and efficiency in futuristic aeroplanes.2. Material Test Facility, Redesign High Cycle Fatigue (HCF) Test RigProject managed a team of graduate engineers to develop a new connection device for compressor test pieces on the HCF test rig. Required to manage people, resources, finance, suppliers, and customers. The project was completed within the time frame established. The new test pieces cost approx. £50, 10 times less than the previous test pieces resulting in savings of over £100,000 / year.3. Industrial Power Units, Facility Layout / Workflow.Assisted in the implementation of the load-balancing cell. Analysed material flow and factory layout at the Liverpool industrial generator facility. Proposed new system and layout incorporated into a value stream map, with potential benefits and cost reduction of approximately £2.6M per year. Recommended implementation methods and future improvements. Further conversations with groups stated that they had implemented some of the suggestions.4. Turbine Surface Technologies Ltd. Quality Improvement.Designed a procedure for work acceptance. Optimised the aluminising process by analysing the stop-off material composition using the statistical Design of Experiments methodology. This reduced the amount of depletion caused by stop-off material in aluminising, therefore reducing the amount of scrap by 30%. With each turbine blade costing between £2-3k, this resulted in a cost reduction of approximately £100-150k per year.
Industrial Placement
• Manufacturing Engineer - Turbine Blades Facility, Rolls-Royce PLC• Optimised the De-ionised Water - Electro Discharge Machine (DW-EDM) that produces cooling holes in turbine blades• Employed a design of experiment methodology - electrode tool wear in the DW-EDM was reduced saving approx. £62,000 / year in electrode costs• Reduced the machine's programs downtime - blade throughput increased from a max of 3.5 to 4.8 blades/hour
