Applied Six Sigma training to replace an out of control process with a statistical controlled process. Developed tooling and measurement system that controlled the process by replacing the operator intensive station on the assembly line with a semiautomatic offline operation. The existing operation produced one of the largest sources of customer returns and complaints. Maintained the company's competitiveness by developing tooling and processes to wind consistent high amperage coils to fit into smaller packages to fit customer requests. This required special tooling and processes which had not been utilized before this product launch. Procedures were written for the process steps, including in process checking fixtures. Reduced scrap and rework time on expensive metal cased breakers. The breakers were solder-sealed to hold the components in place prior to final electrical test. Developed tooling to mechanically stake the case and header in place before electrical testing. Tooling was developed to open the components and allow them to be repaired without destroying valuable components. Reduced coil rejects by 40% on automatic coil winders by redesigning the coil lead position stations. This eliminated operator rework and improved cycle time which allowed multiple machine responsibilities for the operators.
