Formulation of composites using high filler loading (up to 95 wt. %) and manufacturing using casting, extrusion and machining.• Synthesized and characterized silica-filled PDMS room-temperature vulcanized foams for advanced applications in harsh environments. Assessment of vulnerabilities of current SX358 formulation and design of an alternative composition with commercially available materials.
