Additive Manufacturing (AM) processes have been commonly used for rapid prototyping purposes since the early 1980s, though thanks to technological improvements, they are now being utilised for rapid manufacturing purposes. Additionally, components of complex geometries are becoming widely developed within industrial applications where conventional methods are not made possible. A Direct Energy Deposition technology using metal powder is being explored within this research. Known as Laser Metal Deposition (LMD) technology, spherical metallic powder at the micron level is typically coaxially blown through a nozzle head, which meets contact with the laser beam and is then fused onto a build plate or an existing built part. This method can also be supported by a Hybrid manufacturing approach, which is the combination of two or more technologies being used within the same machine platform (e.g., additive, and subtractive). Still, in its infancy, AM offers potential opportunities for a breakthrough in manufacturing design, where hybrid may be the answer to supporting it. Within this research, it goes without notice that a major issue for concern is the as-build surface layer. Although, hybrid may act as an aid for improvement in the design of this poorly generated surface quality, identifying the design characteristics of the AM process is a key measure in understanding the capabilities and constraints that make the generation of hybrid processing achievable. Correlating surface features to functionality is one contribution to knowledge this research aims to achieve.
