Developed prototype additive manufacturing PDM system to build arbitrary metallic (aluminum and solder) 3D objects one drop at a time from computer files without a tool. • Studied multi-droplet splat solidification with a numerical simulation of 200 μm molten metal drops that allows for re-melting. • Simulated, designed, implemented, and tested a high frequency vibrational structure to improve aluminum droplet generation. • Developed and tested an in-flight convective droplet heating apparatus capable of heating droplet streams at a rate of 11,000 deg C per second.• Improved PDM system integration, calibration, and build path planning.

Challenged to design products balancing form, function, and manufacturability using Pro/E (>5000 hr) while working closely with industrial designers and clients.• Designed plastic injection molded products: Responsible for material selection and assembly method design. Expertise includes snap fits, fasteners for thermoplastics, ultrasonic inserting and assembly, press fitting, sealing, and consulting.• Developed expertise in reverse engineering sculpturally shaped objects utilizing 3D digitized data from laser, CT, and patch scanners in conjunction with Pro/E and Imageware Surfacer.• Project managed modem housing, sharps collectors, cat play tower, wheeled dog carrier, breast pump, hockey helmet, ice skate blade holder, scuba masks, pda, and many others.• Formulated all project quoting. Designed and implemented departmental project tracking system.
