In this role I have led major resourcing projects of critical engine components closer to the point of consumption. Cost reduction portfolio of 20+ projects at a time with a bottom line benefit of over $8,000,000.
Localisation Manager
Managing a cross functional team to source and manufacture diesel engine components in country, (India), to reduce supply costs to the local India facility and the broader enterprise, parts In scope; crankcase castings; cylinder heads; exhaust manifolds; fabrications; aluminum casting and wiring harnesses. Leading New Product Introduction projects for Caterpillar / Perkins diesel & gas engines 23Ltr - 62Ltr following the Prince 2 methods, projects managed were. • Design, development and market implementation of 30Ltr - 62Ltr engine ranges for America gas engine market compliant to tier 2 emissions legislation.• Design, development and market implementation of 23Ltr engine, diesel fueled, for India market compliant to CPCBII emissions legislation.• Design, development and market implementation of 23Ltr – 46Ltr transition to electronic injection control system with implementation of electrical fixes for in field warranty failures on starter motors and critical engine shut down components.
Product Health Manager
Management of Continuous Product Improvement for large engines; resolution of customer warranty issues defined by warranty analysis and voice of customer, this role identified and resulted in field validated corrective actions reducing 80% of warranty claims by part number. I delivered this by extensive use of 6SIGMA DMAIC principles coupled with years of Quality Engineering and manufacturing experience. I owned each project from the “find it” phase through validated issue resolution to go live in production and field follow. All project resolutions were designed with the ability to be able to retrofit engines at customer installations with minimum system change disruption to ensure customer experience was the best it could be and field follow warranty spend was lowest cost to the business.Significant projects in this role resolved customer issues with con rods, exhaust bellows, fuel injectors, inlet and exhaust valves, radiators, coolant and oil leaks.Management and analysis of warranty, research & development budget of $12 million USD, producing detailed spread sheets enabling detailed reports.
Customer Acceptance Validation
Full implementation of the Caterpillar Customer Acceptance Validation process, (CAV), activity aligned to ISO9001 & ISO14001. Implementation of the system core processes, Incoming Quality Audit, Quality Gates, Pre-delivery Inspection and Pre-delivery audit. this required full feedback communication systems and performance metrics to improve downstream functions within the working shift. Post implementation this had an immediate positive effect on defects at customers.Management of process enabling elements, Leak free, Torque, Paint & Contamination Control, this drove facility wide improvements realising bottom line and process efficiency savings as a result of reducing defects in air test, hot test and paint, directly resulting in manufacturing process up-time availability.
Quality Engineer
Responsible for internal and external customer quality, this role covered in-coming goods, machining, assembly and post hot test processes; planning audit activity in line with business needs, end-to-end capital investment of calibration inspection rooms and equipment, (CMM machines, surface finish and gauging). Resolution of issues and control of corrective actions using 8D, FMEA, SPC & 6 Sigma DMAIC.Leading a team of 29; Inspection to Quality Engineers, full team management responsibility for health & safety, recruitment, (internal & external), time and attendance, shift patterns and disciplinary issues that required a deep seated knowledge of employment law.
Crankcase Machining Quality
Quality control of crankcase machining flow line manufacturing diesel and gas crankcases with 23 – 61 litre capacity in-line and vee formation from as cast. Manual measurement and development of manually operated CMM measurement lay out machines. Directly interfacing with global casting supplier to lead and resolve quality issues from 28% to a sustained 0.3% failure rate. Implementation of SPC control measures on critical characteristics leading to improved quality performance and reduced machining scrap through intervention as a direct result of control / run charts.
Fabricator
Sheet metal work, pipe fabrication and welding for both production parts and maintenance, reverse engineering utilising both ferrous and none ferrous materials. During this time I worked extensively on large engine solutions, (600kVa - 2000kVa for electric power and marine applications), requiring bespoke exhaust and cooling group arrangements on total solutions packages. This required daily "make-on-jobs" that utilised all welding methods, positions and joint types.
Endentured Apprentice
A four year indentured craft apprentiship covering all aspects of machining, assembly fitting, electrical wiring, the last two years of this apprentiship was centred on pipe fitting, sheet metal fabrication and Welding, (TIG, MIG, MMA, Oxy-acetylene including manual and machine flame cutting). This was supported by day release to Stafford and Cannock technical college were I gained many City & Guilds related qualifications and an NVQ level 3.
