In 2009 I set up Fred Grainger & Associates, to help companies to implement cost-effective business improvement initiatives, primarily using Lean tools and techniques. Over that period, I have done extensive work with Irish Rail and Dublin Bus amongst others, introducing and implementing Lean in the maintenance workshops, and running training courses for the workforce as an introduction to Lean.

My role as Workshop Operations Manager was a deliberate attempt by the company to introduce Lean Manufacturing Practices and disciplines into this highly unionized and largely unstructured area. My challenge was to bring the systems and procedures up to date with the latest World Class Manufacturing philosophies.

Magna Donnelly Electronics Naas (MDEN) is a technology-driven, customer-focused, automotive supplier, serving every major automotive manufacturer in the world. Magna has more than 6,000 employees in 14 countries worldwide and was named by the Society of Automotive Engineers as a model company in lean manufacturing practices. After a brief spell in quality with MDEN, I became the EC manager in February 2002, and I was given the additional responsibility of the AFM Factory in June 2004, reporting to the Chief Executive, where I had responsibility for directing and implementing operational-level strategies and objectives and monitoring performance against plan. The EC area produced state of the art, electrochromatic mirror cells, and operated on a 24 hour basis, 5 days a week with over 120 direct employees, 3 Supervisors, 6 Team leaders, and a support staff of Engineering, Maintenance, and Quality personnel. The AFM area had an additional 90 staff and 2 supervisors, producing the completed mirror with fully featured electronics.
